A sheet for a fiber-reinforced resin according to the present invention includes a conjugate fiber that contains a low melting point polymer component and a high melting point polymer component. The low melting point polymer component and the high melting point polymer component are polymers of the same type. When the sheet is formed into a fiber-reinforced resin molded article, the low melting point polymer component serves as a matrix resin, while the high melting point polymer component serves as a reinforcing fiber. The conjugate fiber is arranged in at least one direction. A fiber-reinforced resin molded article according to the present invention is obtained by heating the sheet for a fiber-reinforced resin to a temperature equal to or higher than the melting point of the low melting point polymer component and lower than the melting point of the high melting point polymer component, followed by compression molding.

A method for fabricating a grid-stiffened structure from fiber-reinforced composite materials. A skin is applied to a smooth, hard base tool. Ribs comprised of carbon-fiber tows are formed on the skin, and shallow cavities are formed between the ribs and the skin. An expansion block is placed in each of the cavities, and is held in place by an elastomeric contact adhesive having adhesive properties that are substantially diminished when the adhesive is heated to an elevated curing temperature. The assembly is then autoclave cured. After cooling, the formed structure is separated from the base tool and the expansion blocks are removed from the cavities. A grid-stiffened sandwich structure is formed by applying an outer skin over the ribs and expansion blocks, before curing the assembly. After cooling, the outer skin is removed to allow extraction of the blocks, and subsequently bonded to the ribs.

The present invention is a composite laminated sheet material suitable for structures such as containment sumps. The laminated material comprises a fabric-backed thermoplastic layer upon which thermoset plastic is applied to the fabric side. The thermoplastic layer is formed by contacting a layer of fabric onto a layer of molten thermoplastic such that the liquid thermoplastic permeates a portion of the fabric layer to form a mechanical bond with the fabric layer when the thermoplastic layer cools and hardens. Thermoset plastic, such as fibreglass resin, is sprayed onto the fabric side of the thermoplastic layer to allow the liquid resin to permeate the fabric layer. Once the resin cures and hardens, the fabric layer is mechanically bonded to the cured thermoset plastic layer to effectively bond the thermoplastic layer to the thermoset plastic layer.
