A process of producing a ceramic matrix composite component. The process includes positioning a plurality of ceramic matrix composite plies on top of one another and forming a cavity therein. At least a portion of the cavity includes a terminal diameter sufficiently small to permit infiltration of a densifying material. The plurality of ceramic matrix composite plies are densified to form a densified body. The densifying results in the portion of the cavity including the terminal diameter being filled with densifying material and the cavity is present in the densified body. A ceramic matrix composite having cavities therein is also disclosed.

A method of forming a composite article includes impregnating an inorganic fiber preform with a slurry composition. The slurry composition includes a particulate, a solvent, and a pre-gellant material. Gelling of the pre-gellant material in the slurry composition is initiated to immobilize the particulate and yield a gelled article, and substantially all solvent is removed from the gelled article to form a green composite article. The green composite article is then infiltrated with a molten infiltrant to form the composite article.

A composite, method of making the composite and a pre-pre composite ply are provided. The composite includes a first layer, a second layer and a third layer. The first layer includes at least one ply of unidirectional tape. The second layer is adjacent the first layer and includes at least one composite ply. The at least one composite ply includes a thin continuous matrix ply sheet having a plurality of randomly oriented unidirectional tape segments thereon. The third layer is adjacent the second layer and includes at least one ply of unidirectional tape. The ceramic matrix composite provides about 15% to about 20% strength relative to a composite comprising all unidirectional plies and the ceramic matrix composite has a bending length of 3 cm to 25 cm based on a Shirley stiffness test.

A highly porous substrate is provided using an extrusion system. More particularly, the present invention enables the production of a highly porous substrate. Depending on the particular mixture, the present invention enables substrate porosities of about 60% to about 90%, and enables advantages at other porosities, as well. The extrusion system enables the use of a wide variety of fibers and additives, and is adaptable to a wide variety of operating environments and applications. Fibers, which have an aspect ratio greater than 1, are selected according to substrate requirements, and are typically mixed with binders, pore-formers, extrusion aids, and fluid to form a homogeneous extrudable mass. The homogeneous mass is extruded into a green substrate. The more volatile material is preferentially removed from the green substrate, which allows the fibers to form interconnected networks. As the curing process continues, fiber to fiber bonds are formed to produce a structure having a substantially open pore network. The resulting porous substrate is useful in many applications, for example, as a substrate for a filter or catalyst host, or catalytic converter.

A thermal protection paste as described herein can be used by itself, or impregnated into a high temperature resistant fabric to form a repair patch, to repair a thermal protection structure. The paste includes a ceramic composition that includes ceramic material having at least a first controlled particle size and a second controlled particle size that is larger than the first controlled particle size. The ceramic composition is mixed into a high temperature ceramic precursor resin to form the paste. The paste (or patch) is applied to the structure under repair and initially heated to cure the paste and to secure it in place. When the paste and/or patch is cured, it becomes a cross-linked polymer having high thermal protection characteristics. When the paste is exposed to very high temperature, e.g., spacecraft reentry temperatures, it pyrolizes and retains its high thermal protection characteristics.
