Abstract:
Methods for preparing an environmental barrier coating and the resulting coating are provided. The methods and products include the incorporation of a continuous ceramic inner layer and a segmented ceramic outer layer on a CMC component. The segmented ceramic outer layer may be formed by thermal spray techniques. The coating is more stable at higher temperatures and provides for a longer lifetime of the coated component.

A layer of a powdered material (4) is heated with an energy beam (10) such that at least one gas-generating agent (8) reacts to form at least one gaseous substance (14) to produce a void-containing coating (16) adhered to the surface of a substrate (2).The powdered material may contain a metallic material, a ceramic material, or both, and may also contain at least one of a flux material (32) containing the gas-generating agent and an exothermic agent (64). The heating may occur using a laser beam and may induce a melting or sintering of the powdered material to produce the void-containing coating. A gas turbine engine component exhibiting improved thermal and mechanical properties may be formed to include the void-containing coating, which may take the form of a bond coating, a thermal barrier coating, or both.

The array of features may mitigate thermal stress experienced by the coated article. In particular, the array of features may reduce or limit crack propagation at or above the interface of a thermally insulative layer and a bond coat in the TBC. In some embodiments, the array may be formed proximate to and substantially aligned with cooling holes formed in the substrate. In other embodiments, an article may include a first array of features formed in a first location of a substrate and a second array of features formed in a second location of a substrate. The first and second locations may be determined or selected based on a prediction of thermal stresses that the substrate will experience at the first and second locations during use.

A method for detecting at least one roughness in a face of an abradable layer in a fan casing is provided. The method includes a step of depositing on the abradable layer a first coating and a second coating covering the first coating. The first and second coatings have respective thicknesses (N1, N2) and a physical appearance that differ from one another. Local appearance of the first coating is indicative of a need for a localized touch-up, and local disappearance of the first coating and the second coating is indicative of a need for a localized replacement of the abradable layer.

A turbine shroud segment for use in a gas turbine engine includes a ceramic shroud segment formed to define a circumferentially extending channel that opens radially inwardly and a layer of abradable material that extends axially along a radial inner surface of the ceramic shroud segment to provide a flow path surface of the turbine shroud segment.
