Abstract: A vehicle includes two or more battery packs configured to power a motor. A controller is configured to dynamically activate an operational mode during operation. The operational mode is one of multiple possible operational modes including a first operational mode defining a series connection between the two or more battery packs and second operational mode defining a parallel connection between the two or more battery packs. The connection between the battery packs is controlled by a first plurality of switches. A plurality of low voltage loads are connected to a subset of the battery packs in the battery packs such that a power output of the subset of the battery packs provides full power to the plurality of low voltage loads. The plurality of low voltage loads are connected to only the subset of the battery packs in both the first operational mode and the second operational mode.

Abstract: An electric motor configuration includes a dual output multilevel inverter. The inverter includes a first and second set of alternating current (AC) phase outputs. The first set of AC phase outputs provide a current, each phase output of the first set of AC phase outputs corresponds to a phase output of the second set of AC phase outputs, and each phase output of the first set of AC phase outputs is offset from the corresponding phase output of the second set of phase outputs by 180 degrees. An electric motor includes a first and second set of antiparallel motor windings. The first set of motor windings is connected to the first set of AC phase outputs and the second set of motor windings are connected to the second set of AC phase outputs. The electric motor includes a mechanical rotation output.

An electronically resettable fuse may pass electric current between the battery source and the power converters through a switch module. The switch module may be controlled in a pre-charge mode and a circuit protection mode, wherein the pre-charge mode limits a rate of charging of the DC link capacitor by controlling the electric current with the switch module.

Abstract: A system for controlling propulsion in a vehicle includes a switching system connected to a battery system connected to a drive unit and to one or more electrical loads by a propulsion bus. A controller is configured to control the switching system to vary a voltage applied to the drive unit. The controller is configured to receive a request to transition between operating modes, the transition including a change of a voltage applied to the drive unit from an initial voltage level to a target voltage level. The controller is configured to sequentially perform deactivating the one or more electrical loads, based on the target voltage being higher than the initial voltage, pre-charging the one or more electrical loads, based on the target voltage being lower than the initial voltage, performing a discharge procedure, and operating the switching system to apply the voltage at the target voltage level.

Abstract: Aspects of the disclosure include a 1.5 sided cooled power module for enhanced cooling and gate connections. An exemplary cooled power module can include an upside direct bond copper (DBC) having a first top copper layer, a first bottom copper layer, and a first dielectric layer between the first top copper layer and the first bottom copper layer. A downside DBC includes a second top copper layer, a second bottom copper layer, and a second dielectric layer between the second top copper layer and the second bottom copper layer. One or more dies are positioned between the upside DBC and the downside DBC. The upside DBC is sized such that a portion of an uppermost surface of the one or more dies remains exposed. Bond wires are placed on the exposed portion of the one or more dies and terminated on the first top copper layer of the upside DBC.

Abstract: A system in a vehicle includes a current regulator to obtain current commands from a controller based on a torque input and provide voltage commands and an inverter to use the voltage commands from the current regulator and direct current (DC) supplied by a battery to provide alternating current (AC). An electric traction motor provides drive power to a transmission of the vehicle based on injection of the AC from the inverter. A current observer obtains measured input current signals based on the AC for a current control cycle and provides predicted current signals for a next control cycle to the current regulator using a model. The current observer includes a controller to check output of the model against the measured input current signals. The current observer tunes parameters of the controller and the model used to generate the predicted current signals based on the measured input current signals.

Abstract: A cooling system for a drivetrain of an electric vehicle includes a coolant circuit directing a flow of coolant through a first inverter and a second inverter of the drivetrain, and an adjustable flow valve positioned along the coolant circuit to selectably alter proportions of the flow of coolant directed through each of the first inverter and the second inverter. A method of operating a cooling system for a first inverter and a second inverter of a vehicle drivetrain includes commanding a speed and torque of each of the first and second inverter, and estimating losses and temperature of each of the first inverter and the second inverter as a result of the commanded speed and torque. A valve position of an adjustable flow valve operably connected to the first inverter and the second inverter is selected, and a change of the valve position is commanded.
