A rotor blade includes a main body that extends radially outward from a first end to a second end, and includes a platform at the second end that extends circumferentially between opposing first and second sidewalls. The platform includes a first lateral wall that is situated between leading and trailing edges of the platform. The first lateral wall extends circumferentially between the first and second sidewalls and radially outward from the platform. The first lateral wall includes an extension that extends the first lateral wall circumferentially outward from the first sidewall. Respective portions of the first and second sidewalls adjacent to the first lateral wall reside in respective first and second planes, and the extension includes an outer face situated outside of the first and second planes. A majority of the first lateral wall includes a first material, and the outer face includes a second material having a different resistance to wear than the first material.

The platform is connected to the airfoil and has a first curved edge to the suction side of the airfoil and a second curved edge to the pressure side of the airfoil. The first and second curved edges extend along a surface of the platform having a neutral elevation with respect to a reference axisymmetrical platform surface for the gas turbine engine.

A method is provided for manufacturing a component. This method includes additively manufacturing a crucible for casting of the component. A metal material is directionally solidified within the crucible to form a metal single crystal material. A sacrificial core is removed to reveal a metal single crystal component with internal passageways. A component is provided for a gas turbine engine that includes a metal single crystal material component with internal passageways. The metal single crystal material component was additively manufactured of a metal material concurrently with a core that forms the internal passageways. The metal material was also remelted and directionally solidified.

The method includes the steps of: a) additively manufacturing a crucible for casting of the replacement body; b) solidifying a metal material within the crucible to form a directionally solidified microstructure within the replacement body; and c) removing the crucible to reveal the directionally solidified replacement body.

A method of working an additively manufactured part includes applying a layer of wax to a part manufactured with an additive manufacturing process. Then a mold is formed over the layer of wax on the part. The wax is then removed from between the mold and the part. The part is then melted in the mold, and then the part is re-solidified in the mold. Finally, the mold is removed.
