Abstract: A component formed of metal, such as aluminum, and including a hollow core is provided. The component can be used as a cradle, rail, A-pillar, twist axle, control arm, or shock tower, for example. The component is manufactured by a high pressure vacuum die casting (HPVDC) process. To form the component with the hollow core, a blown or stamped hollow glass core is placed in a die cavity of the high pressure vacuum die casting apparatus, and the metal is melted and injected into the die cavity around the glass core. The metal is then cast and solidifies around the glass core. After the casting process, the glass core can be shattered, removed from the cast component, and recycled.

Abstract: The invention provides a component formed of an aluminum alloy for use in a vehicle, for example an automotive vehicle component requiring high strength, light-weight, and a complex three-dimensional shape, and a method of manufacturing the component. The method begins by providing a blank formed of an aluminum alloy which is already solution heat treated and tempered, and thus has a temper designation of about T4. The method further includes heating the blank to a temperature of 150° C. to 350° C., preferably 190° C. to 225° C. The method next includes quickly transferring the blank to a hot or warm forming apparatus, and stamping the blank to form the complex three-dimensional shape. Immediately after the forming step, the component has a temper designation of about T6, but preferably not greater than T6, and thus is ready for use in the vehicle without any post heat treatment or machining.

Abstract: A cooling plate assembly for cooling at least one battery module in a battery tray includes a first plate and a second plate disposed in stacked relationship with one another to collectively define a cooling channel extending therebetween. An adhesive is disposed between the first and second plate and extends along at least a portion of the cooling channel for structurally bonding the first and second plates to one another. At least one mechanical fixation is disposed adjacent the adhesive and extends between the first and second plates for maintaining a position of the first and second plates during a curing of the adhesive. A method of manufacturing the cooling plate assembly is also disclosed.

Abstract: An improved aluminum alloy for blending with a recycled aluminum alloy to form a material for high pressure vacuum die casting is provided. The improved aluminum alloy includes 10 to 12 wt. % silicon, 0.65 to 0.85 wt. % manganese, less than 0.05 wt. % iron, less than 0.05 wt. % magnesium, 0.2 to 0.4 wt. % strontium, less than 0.05 wt. % titanium, and less than 0.02 wt. % copper, based on the total weight of the improved aluminum alloy. The recycled aluminum alloy typically includes 0.60-1.0 wt. % silicon, ≤0.35 wt. % iron, ≤0.20 wt. % copper, 0.05-0.20 wt. % manganese, 0.40-0.8 wt. % magnesium, ≤0.20 wt. % chromium, ≤0.15 wt. % zinc, ≤0.05 wt. % titanium, ≤0.05 wt. % others (each), and ≤0.15 wt. % others (total). The material meets the specifications for an Aural 5S alloy.

Abstract: A weld quality inspection system for indicating a quality of a weld during a welding process on at least one work piece. The weld quality inspection system includes an infrared camera configured to provide visual data of a weld pool. A microphone is configured to provide audio data of an arc of a welder. At least one operational technology (OT) data source is configured to provide OT data. A controller is configured to receive the visual data, the sound data and the OT data to determine if conditions associated with a bad weld are met and to provide feedback to an operator or robot in response to a detection that the conditions are met.

Abstract: An automatic system (10) and method for efficiently cleaning grease and debris from a die (12) is provided, for example, a die (12) which stamps or trims aluminum or steel sheets used to form exterior vehicle body panels and thus should be free of dents and scratches. The system (10) includes multiple stations (22) and die handling arms (18), (20) or a conveyor (28) for moving the die (12) between the multiple stations (22). One of the stations (22) includes a spraying device (26) for cleaning and rinsing the die (12). Another one of the stations (22) includes an air blower (24) for removing loose debris from the die (10) and also for drying the die (10) after the washing step.
