A self-contained apparatus for placement of discrete fiber element tows on a mandrel or other tooling. The apparatus carries a spooled fiber element supply, which is directed to a compaction roller over a short, non-convoluted path through a cut/add module having a knife assembly for severing a discrete tow from a continuous fiber element filament, and a drive assembly for feeding the tow and restarting feed of a new tow after severance of the prior one from the filament. The apparatus is particularly suitable for sequentially laying up superimposed, or stacked, tows to define rib-like stiffeners of composite material for reinforcing composite shell structures, and grids of such stiffeners. Methods of using the apparatus are also disclosed.

The spools are mounted on a fixed creel and the rovings are guided between the creel and the head by sets of return pulleys disposed in such a way as to limit the surface scanned by the rovings and reduce the jerks of the roving reeling speed. The machine is especially adapted for production of composite structures.

A heated shoe and cooled pressure roller assembly for composite prepreg application is provided. The shoe assembly includes a heated forward contact surface having a curved pressure surface. The following cooled roller provides a continuous pressure to the thermoplastic while reducing the temperature to approximately 5.degree. C. below glass transition temperature. Electric heating coils inside the forward portion of the shoe heat a thermoplastic workpiece to approximately 100.degree. C. above the glass transition. Immediately following the heated contact surface, a cooled roller cools the work. The end sharpened shape of the heated shoe trailing edge tends to prevent slag buildup and maintain a uniform, relaxed stress fabrication.

A method of and apparatus for detecting flaws on a composite surface laid-up by a fiber placement machine. The invention includes a vision imaging system (78) mounted on the machine so that it has a field of view of the composite tows after they have been compacted by a compaction roller (74). In one embodiment, the visual imaging system (78) includes a laser analog displacement sensor. The imaging system provides a computer analysis system (84) with data regarding the location of the edges of the individual composite tows. The computer imaging system (84) uses the tow edge location data to compute the location and size of gaps or overlaps between the tows or the presence of foreign material. This information is useful in quality control models to evaluate the manufacturing process or final part quality.

A fiber placement machine has a head for controlling fiber tows running from an upstream supply creel to a downstream work laydown zone, and the head includes a bracket supporting a presser member which impresses and compacts the fiber against a workpiece. The head includes a relatively rigid fiber guide assembly and a drive for moving the fiber guide to an advanced position near the presser member and a retracted position away from the presser member. In the advanced position, fiber tows run uninhibited through channels in the fiber guide. However, when it is desired to cut the fibers, the fiber guide is run to the retracted position, at which point the guide is clamped to the incoming fiber tows. After the exiting cut fiber has been laid down on the workpiece by the presser member, the incoming fibers may be restarted by driving the fiber guide and its clamped fiber tow to an advanced position where the fiber tow end may be grabbed in the nip formed between the presser member and the workpiece. At such moment, the fiber guide clamp is released to again permit free running of the tows through the fiber guide.
