In a preferred embodiment, the present process involves subjecting a fabric comprised of conjugate yarns to an acidic treatment, which degrades a portion of one component of the conjugate yarns and to dyeing. The acid treatment, given certain reaction kinetics, removes a portion of the polyamide element of the conjugate filament. The at least partial removal of the polyamide component results in a fabric has enhanced dyed appearance, especially when dyed a dark shade. In an alternate embodiment, the fabric may also be treated with a basic solution to improve its moisture transport properties.

The present invention also provides nonwoven fabrics formed of the multicomponent fibers, the fabrics having a superior combination of extensibility, tensile properties and abrasion resistance. A process for making a necked nonwoven web having improved cross directional uniformity includes the steps of passing a nonwoven web between a first nip having a first surface velocity and a second nip having a second surface velocity, necking the nonwoven web between the first and second nips, and selectively increasing the necking of a central region of the nonwoven web relative to two edge regions or selectively decreasing the necking in the edge regions. The selective increase in necking in the central region or selective decrease in necking in the edge regions offsets the relatively higher necking in the edge regions which is inherent in conventional necking processes. A process for making a laminate having improved cross-directional uniformity is also provided.

The polylactic acid based polymer is selected from the group consisting of poly-D-lactic acid, poly-L-lactic acid, copolymers of D-lactic acid and L-lactic acid, copolymers of D-lactic acid and a hydroxycarboxylic acid, copolymers of L-lactic acid and a hydroxycarboxylic acid, and copolymers of D-lactic acid, L-lactic acid and a hydroxycarboxylic acid, which have melting points of not lower than 100° C., and blends of any of these polymers which have melting points of not lower than 100° C. The filaments of the polylactic acid based polymer have a birefringence of 10×10−3 to 25×10−3, a degree of crystallinity of 12 to 30 wt %, and a crystal size of not greater than 80 Å as measured axially of the filaments. The nonwoven fabric has a boiling water shrinkage percentage of not higher than 15%.

An apparatus for providing a uniform web of filaments comprises tube filament transport means exiting through a confined zone of reduced turbulence, which preferably comprises a delivery slot. The delivery slot is configured with sidewalls substantially parallel to one another and to the transport tubes, so that filaments undergo minimal machine direction deflection in the slot. Charging means within the slot charge the filaments for further cross direction separation. A method of providing a uniform web of filaments comprises transporting filaments through transport tubes, through a tapered transition member, and into a delivery slot. The delivery slot is defined by sidewalls that are substantially parallel to one another and to the transport tubes, so that minimal machine direction deflection of the filaments occurs. The filaments are also charged by electrostatic charging means while they are in the slot for further separation. The method and apparatus of the invention provide for a uniform filament web with high machine direction orientation.

Spunbond multicomponent filaments and nonwoven webs made from the filaments are disclosed. In accordance with the present invention, the multicomponent filaments contain a crimp enhancement additive. Specifically, the crimp enhancement additive is added to the polymeric component that has the slower solidification rate. The additive enhances crimp, allows for highly crimped filaments to be made at low fiber linear densities, improves the integrity of unbonded webs made from the filaments, and produces webs with improved stretch and cloth-like properties. The additive incorporated into the filaments is a random copolymer of butylene and propylene.

A nonwoven fabric from spun fibers wherein the density of the spun fibers in the fabric varies between strips of relatively high density and strips of relatively low density. The strips extend along the length of the fabric in the machine direction in an alternating pattern, with the high density strips separated from each other by low density strips. The alternating high density and low density strips provide the fabric with a higher percent elongation in the cross direction than in the machine direction. The alternating pattern is achieved through use of a pattern screen defining a plurality of elongated air permeable regions separated by elongated substantially or relatively air impermeable regions, the elongated regions extending in the machine direction in an alternating pattern, with the air permeable regions separated from each other by the substantially or relatively air impermeable regions.
