Abstract: Disclosed is a disc brake rotor; the rotor including a central hub coaxial with and supporting annular rings which form an inboard brake band and an outboard brake band for engagement with brake pads of a disc brake; the inboard brake band and the outboard brake band maintained in a parallel spaced apart configuration by an array of pillars; the array of pillars arranged in repeating families of individually shaped pillars. Also disclosed is a method of optimising shape of pillars in groups of pillars of a disc brake rotor; the disc brake rotor comprising inner and outer annular brake bands maintained in spaced apart parallel configuration by the groups of pillars; the method including the steps of:—arranging the pillars into repeating families of pillars; each family lying in a 22.5 degree sector of the rotor;—further arranging each family into two groups of pillars; an outer group of pillars and an inner group of pillars;—forming each outer group of pillars and inner group of pillars to comprise of two larger pillars and two smaller pillars, and wherein each larger pillar and each smaller pillar in a family of pillars has a distinctive shape.

Abstract: A method for making a braking band (2) for a brake disc (1) for a disc brake, comprising the following steps: a) preparing a mold (10) having an inner cavity (11), which comprises a first portion (11a) of a shape corresponding to the braking band (2) to be made; b) preparing a band preform (20) comprising a central layer (200) made of porous ceramic material comprising silicon carbide (SiC), an upper outer layer (201) and a lower outer layer (202), said upper outer layer (201) and said lower outer layer (202) being made of porous ceramic material comprising silicon carbide (SiC) and infiltrated with silicon (SiC+Si), said upper outer layer (201) and said bottom outer layer (202) being arranged in an opposing way and on opposite sides of the central layer (200); c) placing said band preform (20) inside the mold at the first portion (11a) of said inner cavity (11); and d) injecting a liquid or semi-solid aluminum alloy inside the entire inner cavity (11) of the mold (11) so as to infiltrate only the central layer (200) of said band preform (20) made of porous ceramic material with said aluminum alloy, obtaining at the first portion (11a) an aluminum metal matrix composite reinforced by said central preform (200) which defines the braking band (2) to be made. A braking band and a brake disc are made at least with the aforesaid method.

Abstract: Systems, devices, and methods are provided for manufacturing a carbon ceramic brake disc. Generally, a plurality of uncured or partially-cured bulk molding compound preforms or molding compound layers and ventilation cores are placed in a mold cavity and warm-pressed at a first temperature. The ventilation cores are removed from the resulting cured green body. The cured green body is then removed from the mold, and treated through a polymer infiltration and pyrolysis or reactive melt infiltration process. Certain steps can be repeated until a desired target density or weight is attained.

Abstract: A friction damping cast component and method of production are disclosed. The components may be rotary, such as a cast brake rotor, or may be non-rotary, such as a cast suspension part or a cast engine block. Regardless of the type of component, a two-part vibration-damping insert having a thin metal core and a thin metal sheath is provided. The sheath fully encompasses the core in such a way that a dry sliding friction contact develops at their interfaces. The outer surface of the sheath with the metal core inside is rigidly bonded to the cast material that surrounds it during the casting process. The sheath surfaces may have a number of openings that allow a limited infiltration of molten cast iron material just inside the immediate vicinity of the sheath openings for spot rigid bonding between the surrounding cast material and the insert surfaces during casting.
