A method of making a replaceable lamp unit for use in an automobile headlight. The method involves the steps of providing a metallic insert with a roughened (e.g., sandblasted) surface. Inserting this member a predetermined depth within a plastic (e.g., thermoplastic) holder, and applying radio frequency (RF) induction heating to the insert. The unit's lamp may then be attached directly (e.g., clamped by an extension of the insert) or indirectly (e.g., via a two-part, separate clamp which is secured about the lamp and is welded to a forward, curved surface of the insert). Use of a roughened surface enhances the bonding operation between plastic holder and metallic insert by substantially reducing the time (e.g., from about 38 to 85 percent) for such bonding to occur. Reducing time at this step in the operation also facilitates alignment of the insert and other elements of the unit.

An incandescent halogen lamp used in connection with a vehicle headlamp system in which stray light attributable to reflection off of internal lamp components is reduced while the structural integrity of the lamp is maintained. The halogen lamp includes two filaments, several lead wires, and a support bridge all sealed within a glass envelope. Each filament is connected at its outermost end to a flattened end portion of a lead wire which extends along the length of the filament from near the support bridge to the upper end of the filament. The flattened outer ends of the lead wires have a narrow profile that is in alignment with the direction of illumination of light from their respective filaments. This arrangement reduces the surface area that could otherwise interfere with light emitted by the filaments, and thereby reduces the overall stray light produced by the lamp. The flattened outer ends can have a roughened surface to further help reduce the amount of light reflected off the lead wires.

In an electric bulb wherein a pair of lead-in wires 14a, 14b for suspending a filament 16 is supported with a space by heating and melting a glass bead 15 made of glass, a concave portions 15a, 15b are formed at the contact portion of an outer surface of the glass bead 15 and the lead-in wires 14a, 14b, so that rising of the molten glass along the lead-in wires is suppressed. Thus, break of filament 16 owing to the generation of glass bead chippings or minute cracks is avoided, thereby providing a electric bulb having high production yield and high reliability.

A lamp is disclosed that comprises a lamp base with a stem, in which the stem comprises two leads. Free portions of the leads extend from the stem substantially parallel to each other and define a first plane. The lamp further comprises a translucent outer envelope and a halogen inner lamp light source having a pinched end. The pinched end defines a second plane, and it is located in the vicinity of the stem. The first plane defined by the free portions of the leads is substantially perpendicular to the second plane defined by the pinched end. A method for manufacturing such a lamp is also disclosed. The method comprises the step of attaching the inner lamp directly or indirectly to the stem. The step of attaching the inner lamp to the stem further comprises the step of positioning the pinched end of the inner lamp with the second plane substantially perpendicularly to the first plane.
