A method of making an olefin polymerization catalyst is disclosed. The method first combines a magnesium halide with an alcohol, then adds a hydroxylated ester and a silicon alkoxide, followed by a titanium compound and another silicon compound to result in a solid composition. This solid composition is then reacted with an aluminum compound and an alkyl halide, followed by reaction with a second titanium compound which may be the same as or different from the first. The second silicon compound is preferably a silicon halide, and the titanium compounds are preferably halides and alkoxides. The aluminum compounds preferably have chloride and alkyl ligands bonded to them.

The invention is directed to a process for the preparation of a catalyst component for the polymerization of an olefin by: a) contacting metallic magnesium with an organic halide RX, where R is an organic group containing up to 20 carbon atoms and X is a halide, whereupon the dissolved reaction product I is separated from the solid residual products and whereafter, b) an alkoxy group or aryloxy group containing silane compound is added to the obtained reaction product I, whereupon the precipitate formed is purified to obtain reaction product II, c) which reaction product II is subsequently contacted with TiCl4 and the resulting product is purified to obtain the catalyst component. The invention is characterized in that in step b) the silane compound and reaction product I are introduced simultaneously to a mixing device.

An ethylene-alpha-olefin copolymerization catalyst is prepared by impregnating a silica calcined at elevated temperature sequentially with an organomagnesium compound such as dialkylmagnesium compound, a silane compound which is free of hydroxyl groups, such as tetraethyl orthosilicate. A transition metal component such as titanium tetrachloride is then incorporated into the support. Unexpectedly, the calcination temperature of the silica used to prepare the catalyst precursors has a strong influence on polymer product properties. By increasing the calcination temperature of the silica from 600° to 700° C. or higher temperatures, a catalyst precursor when activated produced ethylene/1-hexene copolymers with narrower molecular weight distributions (MWD) as manifested by a decrease of resin MFR values of ˜3-4 units. Activation of this catalyst precursor with a trialkylaluminum compound results in a catalyst system which is effective for the production of ethylene copolymers.
