The upper expansion roller includes upper projection assemblies that are staggered with respect to each other. Each of the projecting assemblies includes upper projecting portions and upper supporting portions that are alternate with respect to each other. The lower expansion roller includes projecting portions and supporting portions corresponding to the upper expansion roller. When the expansion roller assembly is put into rotation, the upper projecting portions correspond to the lower supporting portion, and the lower projecting portions correspond to the upper supporting portions, so that the projections that are separately arranged may pull and expand the honeycomb paper, making it not readily compress down the honeycomb paper or generating apparent compressing marking.

A metal fiber composite cellular structure includes cell walls composed of metal foils. At least two of the cell walls of each cell of the metal fiber composite cellular structure further includes a continuous fiber roving coated in an adhesive resin adhered to the metal foil, which creates continuous fiber adhesive node bond lines. The continuous fiber adhesive node bond lines improve compressive properties and shear properties of the metal fiber composite cellular structure without a weight penalty when used to manufacture sandwich structures.

This invention relates to a honeycomb comprising cells having edges forming a face of the honeycomb, the face defined by a plurality of points and having an area of curvature wherein at least two of the points are located in different tangential planes, the walls of the cells comprising 5 to 50 parts by weight thermoplastic material having a melting point of from 120° C. to 350° C., and 50 to 95 parts by weight of a high modulus fiber having a modulus of 600 grams per denier (550 grams per dtex) or greater, based on the total amount of thermoplastic material and high modulus fiber in the walls; wherein less than 25 percent of the honeycomb cells in the area of curvature have a re-entrant angle of greater than 180 degrees. This invention also relates to articles including panels and/or aerodynamic structures comprising the honeycomb.

A method is disclosed of folding a honeycomb panel, the panel preferably comprising a honeycomb core having opposing face sheets. A slit is preferably cut through one face sheet and the underlying honeycomb core and a wedge is driven into the honeycomb panel at the location of the slit. The wedge crushes the honeycomb core to a preselected depth with a preselected angle whereby the crushed honeycomb core forms a hinge. The honeycomb panel can then folded along the hinge in a direction opposite the intact face sheet. Adhesives can be used to hold the hinge in the folded position.

A resilient prestressed honeycomb structure is disclosed in which at least one of its defined planar surfaces is cushioned along its lateral length by substantially continuously deforming it under compression to a preselected depth. Also disclosed is a one-step method for simultaneously cutting and forming a resilient prestressed paper honeycomb structure and apparatus therefor. One preferred embodiment of the resilient prestressed paper honeycomb structure is sufficiently strong and lightweight to use as an inner packaging for providing cushioning protection of articles having a fragility factor rating of less than about 85 G's against multiple impacts.

A adhesive sheet or film placed in contact with a surface network formed by the edges of the cell walls of a honeycomb core panel is reticulated and conformed to the shape of the surface network to form a bead of adhesive on the surface network and the contiguous portions of the cell walls without depositing excess adhesive onto the interior cell walls. A method for reticulating the adhesive includes the steps of (a) contacting the surface network of a honeycomb core panel with a continuous film of adhesive material, (b) heating the film overlying at least a portion of the surface network to cause the heated portion of the adhesive film to adhere to the surface network and to reduce the cohesive strength of the heated portion of the adhesive film covering the honeycomb cells, and (c) thereafter injecting a pressurized gas through the cells of the honeycomb core toward the heated portion of the adhesive film, causing the heated portion of the film covering each of the honeycomb cells to distend outwardly away from the surface of the honeycomb core and to rupture. The surface tension of the heated adhesive film causes the ruptured portions of the film to contract toward the surface network leaving a bead of adhesive covering the surface network and the portion of the honeycomb cell walls contiguous to the surface network.
