A method of manufacturing gear teeth by additive manufacturing. Each tooth (20) is constructed from a predetermined number of layers (30, 31, 32) of material (e.g. steel) with each layer being formed by a predetermined number of rows (33-41) of material preferably applied by a welding head (13) or equivalent apparatus.

A method for hard surface deposition on aluminum metal parts of a turbine engine using MIG welding equipment which includes a pulsed current generator and pulsed filler metal wire feed, wherein the deposition is achieved using a filler metal wire whose composition is of the same nature as the composition of the aluminum alloy of the part to undergo hard surface deposition, with the pulsed metal wire feed and speed of deposition on the metal part of the turbine engine being adapted to carry out deposition without hot fissuring.

A method of forming a thick wall section on a specific region of a thin wall spinformed metallic tank shell includes forming a thin wall metallic tank shell blank by spinforming a metal sheet over a mandrel and removing the tank shell blank from the mandrel. The method further includes mounting the blank in an additive manufacturing system and adding metallic structural features to the tank shell according to a 3D model stored in memory in the additive manufacturing system.

Disclosed is a hardfacing alloy capable of withstanding service abrasion of the order of silicious earth particles and weldable on industrial products, such as tool joints and stabilizers used in oil and gas well drilling, and other industrial products. The hardfacing alloy has a low coefficient of friction resulting from excellent metal to metal resistance and significant reduction in industrial wear on industrial products, such as casing wear. Other embodiments of the invention include tool joints having the hardbanding alloy welded to the outer cylindrical surface to its box and pin members and to stabilizer ribs on the stabilizer used in earth boring, such as boring for oil and gas, other industrial products, and methods of applying the hardfacing alloy to their surfaces. The hardfacing alloy does not require any post weld treatment, has primary borides in its microstructure, the carbons in the alloy are tied up in the formation of secondary carbides which add to the abrasion resistance, and have a quadratic crystallographic structure and a hardness of about 1725 Hv comparable to the prior art hardness of the chromium carbide primary carbide alloys of the prior art but is substantially less brittle than C—Cr—Fe hardfacing alloys.

A method of welding a bearing is provided. The method includes providing an apparatus including at least one welding torch and a processor, positioning a holding fixture proximate the apparatus, securing a bearing in position in the holding fixture, applying a bead of weld to facilitate repairing a damaged surface of the bearing and incrementally rotating the bearing with the apparatus.

A roll crusher assembly for use in the mining industry is disclosed. The assembly includes one or more than one roll (3) for crushing a feed material. The roll or rolls has an outer surface that is formed from a wear resistant material. The assembly also includes a means, such as a welding assembly (13), for depositing a hard facing material onto the surface of the roll or rolls as the roll or rolls rotate during a crushing operation.

An apparatus for forming a component, for example for an aerospace engine, includes a welding head 12 which supplies a weld material 24 to be deposited on a substrate 56 in order to build up the component. A flow of current is provided between the welding head 12 and the substrate 56 thereby melting the weld material and forming a molten weld pool in the substrate. A coil 50 is located above the weld pool and is provided with an alternating current thereby inducing an alternating magnetic field in the region of the weld pool to exert a force upon the molten substrate of the weld pool. This improves the crystal structure and therefore the properties of the resulting component.

A process of depositing layers of weld metal onto a ferrous NiMoV low alloy steel turbine component. During a deposition of a first layer of weld metal, low levels of amperage are used to prevent a dramatic increase in a level of hardness of a heat affected zone produced during the deposition of the first layer of weld metal. During a deposition of a second layer of weld metal, higher levels of amperage are used to temper the heat affected zone but not high enough to overtemper the HAZ.

An end face of a work-piece having a circular opening is welded upon by apparatus which includes a stationary post mounted by a mounting assembly to the work-piece with its longitudinal axis coincident with the axis of the opening. A rotating assembly includes a sleeve rotatably mounted on the post and supporting a slide extending laterally from the sleeve. A weld head is supported by a carriage which reciprocates along the slide and has a weld electrode extending toward the end face of the work-piece. Rotation of the sleeve and movement of the carriage are coordinated so that a spiral weld pattern with overlapping turns is laid down on the end face. Cooling water and cover gas, as well as electrical power and control signals for GTAW-HW welding are delivered to the rotating assembly through rotating connections on the post.

Starting on the surface of a foundation body (2) weld material is applied in runs to form layers by an equipment for profiling building-up welding and hence a workpiece (1) is manufactured, where the foundation body (2) may be a component of the workpiece (1). The course of runs to form layers as well as the approximate rate of application of weld material are calculated by a computer system (11), starting from a two- or three-dimensional data model of the workpiece (1) in the form of software, and given over to the system control (10) which positions the welding torch (7) by means of the robot (5) and the workpiece (1) located on a turntable (4) by a clamping mechanism (3) with respect to one another, and regulates the rate of application of weld material applied by the welding apparatus (8) in such a way that the liquid weld material adheres to the layer lying underneath without running down and irregularities in the runs to form layers are levelled out. Hence metal workpieces having manifold bodily shapes and theoretically of any size and having any thickness of wall, even consisting of different metallic materials, may be manufactured by profiling building-up welding without auxiliary cores or other devices supporting the liquid weld material.
