A suspension or solution containing an acid-curable fluoride-containing resin which is useful in a foundry process is disclosed. The fluoride-containing resin is curable at room temperatures and above by the addition of a strong acid catalyst. The resin is preferably a phenolic resole resin or a furan-type resin. The fluoride-containing resins, when used in a foundry process are preferably admixed with a foundry sand and a strong acid catalyst. The coated sand is then shaped into the form of a foundry core and is allowed to cure at room temperature or above to a foundry core having excellent tensile strength.

A catalyst material particularly useful in making core sand from which resin bound sand shapes are made. The preferred catalyst is a material comprising at least one salt made from a weak base and an acid from the group comprising lower aliphatic and aromatic sulfonic acids. The curable resin binder is preferably a furfuryl alcohol polymer or other furan-based material. The resin is preferably present in an amount of about 0.5% to about 5% based on the weight of sand, while the catalyst is present in an amount of about 5% to 40% by weight of the resin material. The catalyzed composition provides an excellent combination of working or bench life, rapid curing on a delayed action basis and favorable shape-imparting and holding properties in the formed sand shapes. Specifically preferred compositions include aluminum and copper phenol and toluene sulfonic acid salts.

The tensile strength and core hardness of a sand mold or core is increased by incorporating into a mixture of a thermosetting acid-hardenable resin and sand, a dialkyl ester of the formula:R.sub.1 OOC(CH.sub.2).sub.n COOR.sub.2wherein R.sub.1 and R.sub.2, which may be the same or different, are selected from alkyl of 1 to 20 carbon atoms and n is 2, 3 or 4. The ester may be added directly to the resin or sand, or in conjunction with the acid catalyst. Ferric chloride together with the dialkyl ester provides a sulfur-free catalyst for polymerization of the resin.
