Abstract: A method of upcycling cathode active materials is provided. The method includes mixing two or more precursor materials at ambient temperature to form a first eutectic mixture. The method further includes mixing a cathode active material with the first eutectic mixture to form a second eutectic mixture. The method further includes subjecting the second eutectic mixture to a two-step calcination process. The two-step calcination process includes first calcining the second eutectic mixture at a first temperature for a first period of time to obtain an intermediate material and second, calcining the intermediate material at a second temperature for a second period of time to obtain an upcycled cathode active material. The second temperature is higher than the first temperature, and the upcycled cathode active material has a composition that is different than a composition of the cathode active material. A cathode active material formed by the method is also provided.

Abstract: A method of making an electrode includes the step of mixing active material particles, radiation curable resin precursors, and electrically conductive particles to create an electrode precursor mixture. The electrode precursor mixture is electrostatically sprayed onto a current collector to provide an electrode preform. The electrode preform is heated and calendered to melt the resin precursor such that the resin precursor surrounds the active particles and electrically conductive particles. Radiation is applied to the electrode preform sufficient to cure the radiation curable resin precursors into resin.

Abstract: A battery electrode assembly includes a current collector with conduction barrier regions having a conductive state in which electrical conductivity through the conduction barrier region is permitted, and a safety state in which electrical conductivity through the conduction barrier regions is reduced. The conduction barrier regions change from the conductive state to the safety state when the current collector receives a short-threatening event. An electrode material can be connected to the current collector. The conduction barrier regions can define electrical isolation subregions. A battery is also disclosed, and methods for making the electrode assembly, methods for making a battery, and methods for operating a battery.

Abstract: A composite current collector for an electrode is provided. The composite current collector includes a plurality of directionally aligned carbon fibers, a polymer matrix material, and conductive material dispersed in the polymer matrix material. The directionally aligned carbon fibers are impregnated with the polymer matrix material including the dispersed conductive material which may be carbon nanotubes, VGCF, graphene platelets, or carbon black. The polymer matrix material forms a thin film that fills interstitial spaces between the directionally aligned carbon fibers. The polymer matrix material may be, for example, one of poly(L-lactide-co-ε-caprolactone) and polyvinylidene fluoride (PVDF). The composite current collector may be free of metal, and the thin film may have a thickness in a range of 5-50 μm. A method of making the composite current collector, and an electrode including the composite current collector and an electrode material coated on the composite current collector are also provided.

Abstract: A method for fast formation cycling for rechargeable batteries comprising the steps of: step 1 (First Partial Charge)—charge cell from open-circuit voltage (OVC) up to 80-90% of an upper cutoff voltage (UCV) of from 4-5 V at a C rate not less than 0.5 and not more than 1.5; step 2 (First Shallow Charge)—charge cell from 80-90% of UCV to 97-100% of UCV at a C rate of not less than 0.2 and not more than 0.5; step 3 (First Shallow Discharge)—discharge cell from 97-100% of UCV to 80-90% of UCV at a C rate of not less than 0.2 and not more than 0.5; and step 4 (Subsequent Charge/Discharge Cycles)—repeat steps 2-3 up to 2-10 times where the charging and discharging rates are progressively increased by 25-75%. A battery made according to the method of the invention is also disclosed.

Abstract: A method of making an electrode includes the step of dispersing an active electrode material and a conductive additive in a solvent to create a mixed dispersion. The solvent has a surface tension less than 40 mN/m and an ozone forming potential of no more than 1.5 lbs. ozone/lb. solvent. A surface of a current collector is treated to raise the surface energy of the surface to at least the surface tension of the solvent or the mixed dispersion. The dispersed active electrode material and conductive additive are deposited on the current collector. The coated surface is heated to remove solvent from the coating.
