    Abstract: An intermediate article for assembly to form a container, the intermediate article having a base which is polygonal in plan and having an annular peripheral edge with a plurality of edge portions surrounding a base wall structure, a plurality of wall elements around the base, each wall element being adjacent to a respective edge portion of the polygonal base, wherein each wall element has a pair of opposite outwardly extending edges having a sidewall structure therebetween, each outwardly extending edge comprising at least one member of a respective fixing mechanism for affixing adjacent outwardly extending edges of adjacent wall elements, wherein the sidewall and the base are composed of an injection moulded thermoplastic polymer, and a flexible sheet having a central part which is bonded to the base wall structure and a plurality of extending parts, each extending part being connected to, and extending away from, the central part, each extending part being bonded to the sidewall structure of a respective wall element, wherein each extending part is connected to the central part by a respective hinge part of the flexible sheet, whereby each wall element is hingedly connected to the base by the respective hinge part, wherein the wall elements can be hinged upwardly relative to the base to form a container having a sidewall which is polygonal in plan and defines a central concavity for packaging a product, wherein the sidewall has the plurality of wall elements which are connected in series to form an endless wall member extending upwardly from the base, each outwardly extending edge being affixed to an adjacent outwardly extending edge of an adjacent wall element by a respective fixing mechanism at a respective corner portion of the sidewall.

    Abstract: Method of forming an article from a molten plastic composition including a polymer and a blowing agent. The method provides that during an injecting step (c) and a packing step (d), the injection pressure and the packing pressure, respectively, are maintained above a minimum pressure threshold in at least one second region of the cavity to maintain the physical blowing agent as a gas dissolved in the polymer so that substantially no gas bubbles are formed in the at least one second region, during a mould opening step (e), at least some of the molten plastic composition is exposed to an external pressure lower than a minimum pressure threshold to form in the article at least one first portion having expanded cellular foam formed from the plastic composition, and prior to the opening step (e), the plastic composition in the at least one second region of the cavity has been cooled so as to be fully solidified to form in the article at least one second portion having a substantially homogeneous, solid phase, unexpanded plastic composition.

    Abstract: A method of forming an article by controlling the thickness of a portion of the plastic composition which comprises a layer of molten plastic composition between opposite first and second solid skins, so that the thickness is constant with a very low tolerance of +/−0.5%, preferably +/−0.2%, when the portion is subsequently exposed to a reduced pressure to cause expansion of the layer of molten plastic composition to form a core layer of expanded cellular foam between the first and second solid skins, and by controlling the stretch of the first solid skin to be within the range of 0.5 to 3%, the expansion of the plastic composition can be highly uniformly controlled in the expanded wall parts.
