Abstract: Methods of forming dental appliances. The methods may include partially curing a prepolymer mixture in a first mold to form a partially cured polymer mixture. The first mold may have an internal cavity that is shaped to provide the partially cured polymer mixture with a first shape having a channel in accordance with a dental arch. The first shape may have a greater thickness at locations corresponding to where a gingival line of the dental appliance will be formed compared to a thickness at occlusal surfaces of the dental appliance. The methods may include modifying the first shape of the partially cured polymer mixture to form a shell having cavities shaped to receive teeth. The methods may also include fully curing the shell by exposing the partially cured polymer mixture to energy until the partially cured polymer mixture thermosets.

Abstract: Systems, methods, and devices for post-processing additively manufactured objects are disclosed herein. In some embodiments, a method includes receiving a plurality of additively manufactured objects on a rotor, the plurality of additively manufactured objects having excess material thereon. The method can include removing the excess material from the plurality of additively manufactured objects by rotating the plurality of additively manufactured objects via the rotor. The method can further include applying energy to the plurality of additively manufactured objects to cure a portion of each additively manufactured object while the plurality of additively manufactured objects are on the rotor.

The first and second shells can have cavities designed to receive teeth of a jaw. The first number of bite adjustment structures can have a first shape and location specific to a first stage of the treatment plan. A second number of bite adjustment structures can be formed of a same material as the second shell, extending therefrom and designed to interface with teeth of the second jaw. A palate expanding orthodontic appliance comprises a teeth engagement portion comprising a plurality of teeth engagement structures and a force generating portion coupled to the teeth engagement portion and configured to apply force to cause the patient's palate to expand. The orthodontic appliances can be designed according to the specifications provided herein and manufactured using direct fabrication methods.
