This ultra-bulky fiber aggregate is obtained by blending (A) a polyester fiber and (B) a core-sheath type composite fiber wherein a low melting point component lower in melting point than the core is used for the sheath. The interlacing portions of three-dimensionally continuous fibers are fused by melting of the sheath portions of the core-sheath type composite fiber. The fiber aggregate has a thickness of at least 200 mm and a density of 0.02 to 0.1 g/cm.sup.3, and varies in density within .+-.5% in all of the longitudinal and transverse directions and the direction of height. The fiber aggregate can be used as a shoulder pad and a cushion material when it is cut. The production method of this fiber aggregate comprises blending (A) a polyester fiber and (B) a core-sheath type composite fiber using a low melting point component lower in melting point than the core for the sheath to obtain a card web, temporarily fusing card webs by far infrared rays or a hot air heater to laminate webs as required by a predetermined density and a predetermined thickness, and heat-treating the resulting laminate so as to mutually fuse the layers forming the laminate, wherein the heat-treatment is carried out by placing the laminate into a steam oven while it is compressed and clamped between two upper and lower plates and introducing the steam, the laminate being subjected to the heat-treatment while kept erect.

A method and apparatus are disclosed for binding a nonwoven material by means of a binding agent requiring heat for activation, particularly for binding cellulosic fibers with a thermoplastic material. The material is irradiated with an infrared radiation source, and surface burning of the irradiated material is prevented by passing a weak flow of air through the material. Inclined walls guide the air flow through the material in an inclined path directed from the edge of the infrared radiation source and towards the center thereof. Each infrared radiation source is surrounded by two side walls so that a space is formed between each side wall and the radiation source for the passage of the inlet air. The cross-sectional areas of these spaces are together approximately equal to the cross-sectional area of a suction channel positioned opposite the spaces. The air flow is controlled by means of two speed-regulated fans, one at the inlet and one at the outlet of the apparatus.

This invention relates to a process for the manufacture of chemically bonded, textile sheet material based on synthetic fibers, in which a polymer material in the form of a solution or dispersion is incorporated in the flexible textile sheet material and the polymer material is then coagulated, which comprises impregnating the textile sheet material containing synthetic fibers with a liquid binder system containing (a) a liquid aqueous dispersion of an elastomer, (b) a liquid aqueous solution of a hydrophilic polymer, and (c) a liquid aqueous emulsion of a long-chain aliphatic monoisocyanate and/or diisocyanate, or an aqueous dispersion of an ethylene imine reaction product of a monoisocyanate and/or a diisocyanate; heating the textile sheet material to the coagulating temperature of the elastomer; further heating the impregnated textile sheet material to a temperature in excess of 100*C, but below the softening temperature of the fibers contained in the textile sheet material; treating the sheet material with a washing liquid; and drying the sheet material.
