Abstract:
Stepped-edge and side-support members, systems, assemblies, and related methods for an innerspring assembly or other core are disclosed. In one embodiment, an innerspring assembly or core is provided having an interior area of a first height surrounded by one or more exterior, perimeter area(s) of shorter height(s) to provide a stepped-edge innerspring assembly or core. At least a portion of side-support members are placed onto at least a portion of the top surface of the perimeter area to provide edge-support for the innerspring assembly or core. In this manner, a greater portion of the side-support members can be disposed in the sleeping area of the innerspring assembly or core since the underlying perimeter area provides spring support to the side-support members. Further, this support can assist in retention and/or recovery of the shape of the side-support members to further prevent or reduce compression set of the side-support members.

Mattress assemblies that provide user comfort via independent suspension and increased airflow generally include a first foam layer; a second foam layer configured with an independent response system overlaying the first foam layer, wherein the second foam layer comprises a floor and a plurality of spaced apart support structures extending at about similar lengths from the floor; and a third foam layer overlaying the second foam layer having a planar top surface facing a user resting on the mattress assembly. In some embodiments, the first foam layer further includes a plurality of channels extending from a top planar surface to a bottom planar surface.

A stiffening system for the perimeter edges of a foam core mattress comprising a coil spring (or other spring-based) structure disposed along one or more perimeter edges (e.g., one or both side edges, the foot, the head, or a combinations thereof including the foot and both side edges) of a mattress having a foam sleeping area. The perimeter spring structure is rectangular or square in cross-section and provides sufficient stiffness for comfortable seating on the edges of the mattress and is joined to the foam core by planar fabric elements that span the joint between them and are attached to both. The sleep area provides the softness and other salutary effects of a foam sleeping surface while the stiffer spring perimeter element provides the rigidity need for comfortable seating and wear resistance.

A mattress having an anti-roll off feature is disclosed. The mattress has an innerspring unit having an array of coiled compression springs separating opposed parallel surfaces, wherein the surfaces are covered by a webbing made of a nonwoven polypropylene, and wherein the outer periphery of the webbing has horizontally disposed rigid foam planks wrapped and held in place by the webbing. The foam planks are formed from polyethylene foam. Additionally, vertically disposed rigid polyethylene foam planks with cross members are situated within the innerspring unit between the compressions springs at the periphery of the innerspring unit. The foam planks with cross members provide the support needed to achieve the anti-roll off feature. In an alternative embodiment, rigid polyethylene foam cylinders are placed within the rows of compression springs at the periphery of the innerspring unit to provide support at those locations.

A side bolster system is provided for use with a mattress having a first side and a second side. The side bolster system of the present invention includes a first side bolster configured to be positioned along the first side of the mattress, a second side bolster configured to be positioned along the second side of the mattress, and a transverse tether having a first end coupled to the first side bolster and a second end coupled to the second side bolster.

The edge support may be either a string of springs, a pair of spiral edge supports or plastic edge reinforcements. The edge support means extends above and below the upper and lower surfaces of the spring core thus creating a higher peripheral edge than the central portion of the spring core. Layers of filling material are inserted over the central portion of the spring core in order to create a uniform upper and lower surface.
