The apparatus of the present invention provides a broaching machine configured to produce an internal gear member. The broaching machine includes a broaching tool defining a central axis. The broaching tool includes a first set of broaching teeth configured to cut both a first flank portion and a second flank portion of a plurality of gear teeth. The broaching tool also includes a second set of broaching teeth configured to cut only the second flank portion of the plurality of gear teeth. The plurality of gear teeth are formed such that the first and second flank portions of each gear tooth are tapered between a first end portion and a second end portion. The broaching machine also includes a motor configured to rotate the broaching tool about the central axis at a selectable rate and in a selectable direction. A corresponding method for producing an internal gear member is also provided.

A method and apparatus associated with forming a blade attachment slot in a gas turbine engine turbine disk. The method further includes a full-form finish honing that produces a blade attachment slot free of broach ripples. The apparatus includes a broach carrier and cutting inserts coupled to the support. The cutting inserts are interchangeable and can be replaced when worn or damaged. The carrier has integral support members for bracing the cutting inserts. Each cutting insert has lateral support surfaces to prevent the cutting insert from moving laterally within the cutting insert assembly. Further, the broach assembly can be used as a replacement for damaged portions of a broach. The cutting inserts can be manufactured utilizing a fixtured EDM process.

The broach assembly includes alternate spacers and cutters arranged in a sub-assembly having a lead at a leading end and a lag at a trailing end. The cutters have side margins in excess of the margins of the spacers for cutting material from the dovetail slots of the turbine wheel as the broach assembly passes through the slots. The bottom or apices of each spacer and cutter are tapered to form a continuously tapered surface along the bottom of the broach assembly. Upon passing the broach assembly through the slot, the assembly is progressively displaced in a radial outward direction to progressively cut the active dovetail slot surfaces. Shims may be disposed in the bottom of the slot to further displace the broach assembly radially outwardly in multiple passes.
