A hybrid structure includes a frame member with at least three walls, forming a channel having a convex portion where two walls meet. A concave deformation is present in at least one convex portion, wherein the concave deformation extends into the channel and has open ends forming an opening through the convex portion. A plastic reinforcement member is present in the channel, wherein a portion of the reinforcement member extends into the opening and on the concave deformation.

The invention relates to a hybrid structure comprising a first component having a base and an upstanding wall extending from the base, the first component having an interior enclosed between the upstanding wall and the base, and a thermoplastic second component moulded to the first component, the second component comprising a reinforcing portion for structurally reinforcing the first component, the reinforcing portion extending in a longitudinal direction of the first component and located in the interior of the first component, the thermoplastic second component further comprising a locking portion that extends adjacently over at least part of an exterior of the first component, wherein the reinforcing portion and the locking portion are integrally formed, thus interlocking the first component in the thermoplastic second component. The invention relates as well to a method for manufacturing such a hybrid structure, and to a vehicle comprising such a hybrid structure.

A structural body of a vehicle comprises: a hollow component comprising walls that define a channel, wherein the component has a component length, and wherein the component is selected from the group consisting of beam, rail (58), pillar (50,52,54,5), chassis, floor rocker (60), and cross-bar, or combinations comprising at least one of the foregoing; and a plastic-metal hybrid reinforcement (1) having cavities therethrough (14), and a support (6) having greater than or equal to 3 walls forming a support channel. The plastic element (4) is located in the support channel (6) wherein the reinforcement (1) is located in the component channel.

In one embodiment, a rail extension comprises: an energy absorber comprising a polymer body, wherein the energy absorber comprises cells formed by cell walls extending a length of the energy absorber and forming cavities therethrough; each side of the energy absorber comprises an open channel wherein the channel is defined by walls of adjacent cells; a vehicle attachment tab extending from at least one of the cell walls at one end of the energy absorber; and a first vehicle attachment tab gusset extending between the vehicle attachment tab and the cell wall on one side of an opening in the vehicle attachment; wherein the energy absorber and the vehicle attachment tab were formed as one-piece.
