A process for the preparation of plexifilamentary film-fibril strands of polymer. The process includes the steps of generating a spin fluid containing (a) 5 to 30 wt. % containing one or more polymer types, (b) a primary spin agent selected from the group consisting of dichloromethane, cis-1,2-dichloroethylene and trans-1,2-dichloroethylene, and (c) a co-spin agent comprising 1H,6H-perfluorohexane or 1H-perfluorohexane or 1H-perfluoroheptane. The spin fluid is flash-spun at a pressure that is greater than the autogenous pressure of the spin fluid into a region of lower pressure to form plexifilamentary film-fibril strands of the polymer. The co-spin agent is present in the spin fluid in an amount sufficient to form an azeotrope-like composition with the primary spin agent in the presence of the one or more polymer types. The polymer may be selected from the group consisting of high density polyethylene, polypropylene, polybutene-1, polymethylpentene, polyvinylidene fluoride, poly (ethylene tetrafluoroethylene), and blends of the foregoing.

Improved sheets of bonded plexifilamentary film-fibril strands spun from a polyolefin and a pigment are provided. The polyolefin comprises at least 90% by weight of the fibril strands, and the pigment comprises between 0.05% and 10% by weight of the fibril strands. The sheet has a high opacity and high smoothness, even when the sheet is bonded to a delamination strength greater than 120 N/m or when subjected to calendering. The sheet material is highly printable.

The invention further includes an inflatable bladder in a discharge section for initiating the formation of the log and a mesh screen in the collection section for reducing the occurrence of fiber blow out through the gas discharge ports.

A three-dimensional plexifilamentary fiber (26) of a high-density polyethylene group obtained by supplying a polymer to a dissolving area in a state such that the polymer is melted by a heated screw extruder (compressing zone 13, metering zone 14 to 16), supplying a solvent (CCl.sub.3 F) into the melted polymer (feed opening 18), mixing and dissolving the polymer and the solvent to make a polymer solution, and extruding the polymer solution from a nozzle (24 in FIG. 24 ) arranged in the dissolving area into a low pressure area. A nonwoven fabric is obtained through a process in which the fiber (26) is spread by striking the fiber against a skirt portion (33) having a fiber swinging face (34) and a cushioning face (35), and this nonwoven fabric has an excellent strength, covering property, and whiteness.
