A die-casting method and a device for use in the die-casting method are disclosed. The casting material, which can be liquid metal, semi-solid metal or metal-matrix composite, in the shot chamber of a die-casting machine is driven to flow with high shear rate to mix homogeneously by the electromotive force induced with at least one low-frequency shifting electromagnetic field. The temperature and the microstructure of the casting material near the shot chamber are further controlled and perturbed by at least one high-frequency electromagnetic field to minimize the temperature difference or the growth of dendritic microstructure. To ensure the efficiency of the electromagnetic fields, the shot chamber is made of non-magnetic material and its wall thickness is less than three times the penetration depth of the electromagnetic fields. The shot chamber is surrounded by at least one solenoid coil, a conducting shield and at least one electric motor stator. The conducting shield, which that only allows the low-frequency electromagnetic field to penetrate, protects the stator from being over heated by the high-frequency electromagnetic field.

A metal alloy is heated to a molten state, and a grain refiner may be added. The refined molten alloy is poured into a large diameter shot sleeve of a vertical die cast press and on top of a shot piston. The shot sleeve is transferred to an injection station while the molten alloy cools to a semi-solid slurry with approximately fifty percent solids and a globular, generally non-dendritic microstructure. A center portion of the slurry is injected upwardly by the piston through a gate opening into a die cavity while an outer more solid portion of the slurry is entrapped in an annular recess. After the slurry solidifies, the shot piston retracts, and the shot sleeve is transferred to a position where the residual biscuit is removed. A second shot sleeve filled with the molten alloy is transferred to the metal transfer station, and the process is repeated.

A method for the forming of semi-solid nucleated metallic alloys that have been sprayed in molten form into a container for intermediate casting. According to the present invention, a molten stream of metallic alloy is disrupted into a plurality of molten metallic alloy droplets, and the droplets are partially solidified as a plurality of degenerative dendritic globules so that approximately 5% to 60% by volume of each average degenerative dendritic globule is solid and the remainder is molten. The partially solidified globules are collected to form a semi-solid mass, and a portion of the semi-solid mass is forced into a die cavity prior to solidification to form a shaped metallic alloy.

Alternatively, during casting, while it projects from the outer plunger, the inner plunger is inserted into a frustoconical gate. Subsequently, a pressure pin is moved downward from a movable mold side to a portion near a gate portion. When a melt solidifies, a casting sleeve and a casting plunger are moved downward, and a pressure pin is further moved downward to cut apart a biscuit from a mold product. An excellent product is produced and the cycle time is shortened by a good melt pushing operation.

An ingot having a predetermined amount of electrolytic copper and a small percentage of boron copper alloy is rapidly heated to about 2,100.degree. F. in a clay graphite crucible by induction coils surrounding the crucible. The crucible and the entire amount of molten copper are automatically transferred to a cavity defined within a shot cylinder above a vertically movable shot piston of a vertical die casting press. A shuttle moves a lower end ring mold and a stack of connected rotor laminations into a position above the shot cylinder, and the press moves an upper end ring mold downwardly to clamp the stack between the molds and against the cylinder. The molten copper is rapidly injected upwardly through gates within the lower mold and into end ring cavities within the molds and also through connecting aligned bar slots within the stack of laminations with a shot pressure of about 2250 psi. After the copper solidifies by circulating cooling water within the molds, the press opens and the die cast rotor and lower mold are transferred by the shuttle to a position where the rotor is ejected upwardly from the lower mold by a fluid cylinder. The copper rotor is annealed by induction heating the rotor to about 1,500.degree. F. and allowed to air cool.

An improved squeeze casting process is utilized to produce metal castings having superior mechanical properties. The process is particularly adapted for use in a vertical casting machine and is characterized by vacuum ladling, vacuum evacuated mold cavities, low metal temperatures, small metal feed gates and high gate velocities, application of high metal pressure on the metal filled cavity through the feed gate, and short processing times. When applied to aluminum alloy casting the squeeze casting process produces metal castings that can be heat treated at high temperatures to improve their mechanical characteristics.

A vertical injection apparatus is incorporated with a parting mold including upper and lower mold halves and defining a cavity to be filled with a melt. The lower mold half has a vertical sleeve hole at the outer side thereof and a vertical melt passage hold communicating between the cavity and the sleeve hole. The upper mold half has a vertically extending pin hole coaxial with the melt passage hole and open to the cavity and provided with a vertically extending mold pin movable through the pin hole. At least an upper part of the melt passage hole in the vicinity of the cavity has a diameter smaller than that of the sleeve hole but slightly large than the of the mold pin. Preferably, the cavity is designed for a disk wheel having a central hole through which the mold pin is allowed to pass, and the lower mold half forms a contoured inner surface corresponding to a decorated surface of the disk wheel. After the melt in a sleeve is injected by a plunger into the cavity through the melt passage hole, the mold pin is forced to move to a lower position so that a lower free end portion of the mold pin is inserted into the melt passage hole through the cavity, thus urging the melt filled in the cavity and the melt passage hole against the surface of the cavity.
