Abstract: Multi-layered golf balls containing a three-layered cover assembly are provided. For example, a cover assembly having an inner cover, intermediate cover, and outer cover layer may be prepared. At least one of the cover layers is formed from a thermoplastic composition that preferably comprises: a) thermoplastic non-acid polymer, and b) plasticizer. A fatty acid ester such as ethyl oleate is preferably used as the plasticizer. Suitable non-acid polymers include, for example, polyesters, polyamides, polyolefins, and polyurethanes. The cover assembly has good impact durability and helps provide the ball with relatively high resiliency at given compressions.

Abstract: Multi-layered golf balls containing a dual-core structure are provided. The core structure includes an inner core (center) comprising a foam composition, preferably foamed polyurethane. The outer core layer is preferably formed from a non-foamed composition selected from thermoset compositions and thermoplastic compositions. The core layers have different hardness and specific gravity levels. The specific gravity (density) of the foam inner core is preferably less than the density of the outer core layer.

Abstract: Method of making a golf ball comprising: providing a subassembly and a thermoset polymer composition; partially curing the thermoset polymer composition and elongating same while in a partial cure state; forming a layer about the subassembly comprising the thermoset polymer composition; and further curing the thermoset polymer composition. A moldable thermoset polymer composition may be elongated while in state of partial cure. The thermoset polymer composition may be stepwise elongated by: stretching a thermoset polymer composition in at least one plane while in partial cure state and before forming into first and second half shells; forming the thermoset polymer composition into first and second half shells and elongating the thermoset polymer composition in three dimensions while in the partial cure state and before mating the first and second half shells about the subassembly; and mating the first and second half shells about the subassembly and forming a stepwise-elongated thermoset layer.

Abstract: Low compression multi-piece golf balls having a solid core comprising at least one layer made of a plasticized thermoplastic composition are provided. Preferably, the ball has a compression of less than 60 and more preferably less than 50. The ball includes a cover in addition to the core sub-assembly. For example, two-piece and three-piece golf balls may be made. The plasticized thermoplastic composition preferably comprises: a) ethylene acid copolymer, b) plasticizer, and c) cation source. Preferably, a fatty acid ester such as butyl oleate is used as the plasticizer. In two-layered core constructions, the outer core layer is preferably formed from a thermoset composition such as polybutadiene rubber. The core layers may have different hardness levels. The core structure and resulting ball have relatively good resiliency at given compressions.

Abstract: A golf ball includes a thermoplastic inner core and a thermoset outer core layer. The inner core has a surface hardness of about 40 to 80 Shore C and a center hardness of about 30 to 75 Shore C, the center hardness being less than the surface hardness to define a first positive hardness gradient. The cover includes an inner cover layer and an outer cover layer. The thermoplastic inner core comprises a highly-neutralized ionomer including an acid copolymer of ethylene and an α,β-unsaturated carboxylic acid; a plasticizer; an organic acid or salt thereof; and a cation source present in an amount sufficient to neutralize from about 70 to 100% of the acid groups present. The outer core layer includes a polybutadiene rubber and has a surface hardness greater than an interior hardness to define a positive hardness gradient of less than about 25 Shore C.

Abstract: A golf ball comprising a core and a cover, wherein the core consists of: a solid inner core layer formed from a plasticized non-acid polymer composition PCp/N-A and having a diameter of 1.10 inch or less and a center Shore C hardness (Hcenter) of 50 or less, one or more optional intermediate core layers, and an outer core layer formed from at least one of a thermoset rubber composition TR and a thermoplastic composition TP and having a thickness of 0.200 inches or greater and an outer surface Shore C hardness (Houter surface) of 70 or greater, wherein Houter surface>Hcenter, and Houter surface−Hcenter≧40. In another embodiment, the center Shore C hardness (Hcenter) is 40 or less, the outer surface Shore C hardness (Houter surface) is 85 or greater, and Houter surface−Hcenter≧45. In one embodiment, an intermediate layer is disposed between the outer core layer and the cover. The plasticized non-acid polymer composition PCp/N-A. may be formed from at least one non-acid polymer composition and at least one plasticizer.
