An example electric machine includes a stator disposed about an axis having a plurality of slots. The electric machine also includes a plurality of windings each having a first portion and a second portion. At least two of the plurality of windings are at least partially disposed within each of the plurality of slots. At least one of the first portion or second portion of at least one of the plurality of windings of each slot includes a first exposed end with a surface having a plurality of grooves, the surface in contact with a second exposed end of at least one other winding of the same slot. The first exposed end and second exposed end form a joint between the plurality of windings. A braze material is dispersed in a plurality of grooves disposed between the first exposed end and the second exposed end.

A terminal lead insulator assembly for use in a wound field synchronous machine has a generally cylindrical skirt extending in a first direction from a radially larger face. The radially larger face is formed with a plurality of radially outwardly extending ears. The ears include central openings for receiving electrical connections. A rotor assembly, a wound field synchronous machine and a method of assembling such a rotor assembly, each of which include the terminal lead insulator assembly as mentioned above, are also disclosed and claimed.

A method of operating a WFSM in a motoring mode determines a relative position of a PMG rotor with respect to the WFSM rotor. A PMG is coupled to the WFSM via a coupling shaft. A relative difference between the WFSM rotor position and the PMG rotor position is determined based on carrier injection sensorless (“CIS”) stimulation signals. The relative difference between the PMG rotor and the WFSM main machine in conjunction with the PMG rotor position is used to determine the WFSM rotor position during motoring operation of the main machine. A stator of the WFSM main machine is energized to maintain operation of the WFSM in response to the detected main rotor position.

A plurality of windings with generally rectangular cross sections is provided with each winding having a first portion disposed radially inward of a second portion relative to the axis. The plurality of generally rectangular windings in each of the plurality of slots is configured to reduce resistive loss within the stator.
