Abstract: Systems and methods for assembling elongate composite structures are disclosed. The systems include a first rigid elongate cure tool defining a first elongate support surface for supporting a first elongate charge of composite material (FEC), a second rigid elongate cure tool defining a second elongate support surface for supporting a second elongate charge of composite material (SEC), and a flexible elongate caul plate. The systems further include a vacuum compaction film, a translation structure, and a vacuum source. Methods according to the present disclosure include positioning a vacuum compaction film, positioning a flexible elongate caul plate, and positioning an FEC. The methods further include positioning an SEC, contacting a region of the FEC with a region of the SEC, sealing the vacuum compaction film, evacuating the enclosed volume to generate an elongate composite assembly, and heating the elongate composite assembly to define the elongate composite structure.

Abstract: A method and an apparatus for molding composite articles are disclosed. The method generally involves the saturation of reinforcing fibers (e.g. glass fibers, carbon fibers, etc.) with a matrix (e.g. resin, epoxy, cyanate ester, vinyl ester, polyester, etc.) in/on a mold using a conventional resin transfer molding (“RTM”) process (e.g. “RTM-light”) or a vacuum assisted resin transfer molding (“VARTM”) process (e.g. advanced VARTM or “A-VARTM”), and, once saturation is completed, the vibration of the matrix-infused fibers using controlled ultrasonic sound waves transmitted through the mold. By vibrating the matrix-infused fibers with the ultrasonic sound waves, the method and apparatus allow voids present between fibers to be closed and localized pockets of gases to be dislodged and degassed, and also allow the fibers to compact, thereby producing composite articles with reduced porosity and higher compaction.

Abstract: There is disclosed a method of manufacturing a composite component. A preform for the component is laid-up on a lay-up tool so that a first surface of the preform conforms to a lay-up profile of the tool. The preform is transferred to a forming tool comprising opposing first and second forming surfaces, each having a near net shape profile corresponding to a respective side of the component. The preform is formed in the forming tool to a near net shape of the component. The preform has a preform bulk in excess of the near net shape of the component prior to forming, and the lay-up profile is offset relative to the near net shape profile of the first forming surface to accommodate a proportion of the preform bulk. Accordingly, both the first surface and an opposing second surface of the preform displace during forming to conform to the respective near net shape profiles of the forming surfaces.
