A method for filling a cavity with an expanding insulating foam component includes the following. First, providing a closed cavity comprising at least one elongated wall surface that extends along a first direction and includes first and second opposite sides, a top side and a bottom side. Next, forming a plurality of openings in the elongated wall surface arranged along the first direction and being alternating close to the first or the second opposite sides. Next, inserting a dispense tube through a first opening of the plurality of openings, and injecting a first portion of the expanding insulating foam into the closed cavity. The first opening is located close to the bottom side and close to the first side of the elongated wall surface. The injected foam expands along the bottom side and the first side and forms a first sloped top surface that has a positive slope angle. Next, inserting the dispense tube through a second opening of the plurality of openings located close and above the first opening and close to the opposite second side, and injecting a second portion of the expanding insulating foam into the closed cavity. The injected foam expands along the first sloped top surface and the second side and forms a second sloped top surface that has a negative slope angle.

A method and apparatus for making thin panels having a urethane core and hinges for interconnecting them. A frame is secured to a support bed, and a sheet of paper is placed inside the frame into overlying relation to the bed. Plural board members are then placed inside the frame so that they overlie the peripheral borders of the sheet of paper and so that they are held in position by the frame. Tubular members are positioned in bores formed in the board members so that they extend into the area bounded by the extrusion members, and the innermost end of the tubular members are taped over to prevent foam intrusion. A second sheet of paper is then placed over the frame and a rigid top plate is lowered into overlying relation to the second sheet of paper so that the frame is sandwiched between the bed and the top plate. Foam is then injected into the cavity defined by the board members and the sheets of paper through a port formed in a board member. After the foam has cured, the top plate is raised and the completed panel is removed from the bed. A tool is used to form a bore at the innermost ends of each tubular member to accommodate a retainer clip that engages the innermost end of its associated tubular member, and a bungee cord is extended between opposing retainer clips in adjacent panels to form a double-acting hinge between the panels.

Method and apparatus is provided for reinforcing a structural member of a vehicle body by the use of adhesively bonded together glass macrospheres of 3 to 9 mm. in diameter. The adhesive is not more than about 40% by weight of the mixture so that voids remain between the adjacent macrospheres to permit airflow through the reinforcement and the reinforced structural member upon curing adhesive. The adhesive may be curable at ambient temperature or may be a high temperature curable adhesive which is cured in a vehicle body paint curing oven to bond the macrospheres to one another and to the structural member. The adhesion of the macrospheres to the structural member may be facilitated by an epoxy coated flexible sheet material lining the walls of the structural member. The adhesive coated macrospheres may be closely packed into the structural member by pouring or blowing.
